Aluminum panels cost more upfront than steel. That’s true and there’s no point arguing around it. A 75mm PIR aluminum panel runs USD 8–12/m² FOB depending on face gauge and coating. The equivalent steel sandwich panel is USD 5–7/m². On a 5,000m² roof, that’s a $15,000–25,000 difference at the purchase stage.

The break-even on the aluminum premium comes at year 4–6 for air-conditioned buildings in Saudi or UAE conditions. For ambient-temperature storage without cooling, break-even is year 8–10 (mainly from avoided repainting and rust remediation). After that, aluminum is ahead every year.

A 75mm PIR panel has a U-value of 0.29 W/m²K. An uninsulated steel corrugated sheet is effectively 5–7 W/m²K. That’s a 17–24× difference in heat transmission through the roof surface. In practice, it means a cooled warehouse with PIR aluminum roofing needs 25–35% less compressor capacity to maintain the same interior temperature versus a steel-roofed equivalent. For a 5,000m² facility running A/C 10 hours/day, 300 days/year at Gulf electricity rates, that’s USD 3,000–5,000 per year in energy savings. Over 15 years: USD 45,000–75,000.

This is why serious logistics operators in Saudi Arabia and the UAE have standardised on 100mm PIR aluminum for all new-build warehouses. The procurement cost conversation is over before it starts when you show the 5-year energy payback.

The corrosion cost that nobody budgets for

Steel sandwich panels in coastal Gulf environments — Jeddah port area, Dubai Marina districts, Dammam waterfront industrial zones — corrode from the cut edges inward. The galvanizing protects the flat face. It doesn’t protect the cut ends, the screw penetrations, or the formed profile bends. These are entry points for chloride attack. Once rust starts at a screw hole, it travels under the coating. By year 8, you have structural panel failure around 15–20% of your fastener points.

Aluminum doesn’t have this problem. There’s no galvanic coating to breach. The alloy itself is corrosion-resistant. We have projects in Jeddah port district — the most aggressive salt-air environment in the region — that are 12 years old with zero corrosion issues. The same projects in steel would have needed at least one intervention by now.

Scrap value at end of life

One more number that rarely appears in procurement comparisons: aluminum scrap value. When you eventually demolish or replace an aluminum-roofed building, the panel material has real market value. Aluminum scrap in the UAE and Saudi Arabia trades at USD 0.60–0.90/kg. A 5,000m² aluminum roof weighs approximately 50,000–60,000kg. That’s USD 30,000–54,000 in residual value, offsetting part of the original installation cost. Steel panel scrap value at end of life is substantially lower, and corroded panels may have zero value.
