Why Most Panel Failures Happen During Installation, Not Manufacturing

In 15 years of supplying insulated aluminum panels to Middle East and Southeast Asia contractors, the most common warranty claims we see aren’t manufacturing defects — they’re installation errors that could have been avoided with a 30-minute pre-installation briefing. Here are the seven most damaging mistakes.

Mistake 1: Using the Wrong Fasteners

What goes wrong: Contractor uses standard carbon steel self-drilling screws instead of specified stainless or hot-dip galvanized fasteners. Within 2–3 years in humid or coastal environments, fasteners rust, staining the panel face and creating structural weakness.

Fix: Specify A2 stainless steel self-drilling screws with EPDM-faced washers (minimum 35mm diameter). In marine/coastal environments within 5km of sea: A4 stainless minimum.

Mistake 2: Cutting Panels with Angle Grinders

What goes wrong: Angle grinder sparks embed in the PVDF coating, creating rust spots that spread under the coating and cause delamination. The heat from grinding also damages the PIR foam at the cut edge.

Fix: Cut aluminum panels with a circular saw fitted with a fine-tooth carbide blade (minimum 60 teeth for 1,200mm depth), or use a cold nibbler/jigsaw. Never use grinders, plasma cutters, or oxy-acetylene on coated aluminum panels.

Mistake 3: Skipping the Ridge and Eave Flashing Sealant

What goes wrong: Contractor installs ridge caps and eave flashings without applying polyurethane sealant to the panel-to-flashing interface. In the first tropical rainstorm or Gulf sandstorm, water infiltrates at the open joint and tracks into the building.

Fix: Apply one continuous bead of low-modulus polyurethane sealant (Sikaflex 221 or equivalent) at all panel-to-flashing contacts before final fixing. Tool the bead to ensure full contact.

Mistake 4: Storing Panels Flat Without Ventilation

What goes wrong: Panels arrive on site and are stacked flat under direct sun for weeks. Thermal expansion differences between face sheets cause the stack to deform. Moisture trapped between panels causes condensation staining on the coating.

Fix: Store panels slightly inclined (minimum 3° slope) to allow drainage. Keep PE protective film on until immediately before installation. In Gulf climates, cover stacked panels with reflective tarpaulins — panel stacks in direct sun can reach 80°C+, permanently deforming the foam core.

Mistake 5: Over-Tightening Fasteners

What goes wrong: Installer tightens screws until the EPDM washer deforms significantly, crushing the face sheet. This creates stress concentrations that lead to fatigue cracking around fastener holes over time.

Fix: Use a torque-limiting screwdriver or power tool with clutch set to manufacturer’s specification (typically 4–6 Nm for standard sandwich panel fixings). The EPDM washer should be slightly compressed but not extruded beyond the washer diameter.

Mistake 6: Incompatible Sealants

What goes wrong: Site uses silicone sealant at panel joints instead of specified polyurethane. Silicone doesn’t bond to PVDF coatings reliably and eventually lifts, creating open joints. Some silicones also release acetic acid during curing, which attacks the foam core.

Fix: Use neutral-cure silicone or (preferred) low-modulus polyurethane sealant at all panel joints. Test adhesion on a scrap panel section before committing to site application.

Mistake 7: Walking on Panels Without Protection Boards

What goes wrong: Roofers walk directly on installed panels during subsequent construction stages, creating dents in the face sheet and cracking the foam core beneath foot contact points. These dents are permanent and void the structural warranty.

Fix: Lay 18mm plywood protection boards (minimum 600mm wide) across installed panels before any foot traffic. Route boards away from panel joints and fix edges with tape to prevent movement. Remove boards only after all rooftop work is complete.
