Foam Density in Aluminum Roof Panels: How Suppliers Cut Corners and How to Catch It

Ask ten China panel suppliers their PU foam density and nine will say 40 kg/m³. Pull the actual core out of a delivered batch and you’ll find anywhere from 32 to 45. The density is where a cheap quote gets cheap, because it’s the one thing a buyer almost never checks and can’t see from the outside.

This is the number that decides whether your roof holds its shape, holds its insulation value, and holds together in twenty years. So it’s worth understanding even if you never buy from us.

What density actually does

Foam density is mass per cubic metre of core. Higher density means more closed cells packed in, which buys you three things: compressive strength (the panel doesn’t crush at the fasteners or when someone walks it), dimensional stability (it doesn’t sag or delaminate in heat), and stable thermal performance over time. Drop from 42 to 34 kg/m³ and you’ve quietly lost maybe 20% of the compressive strength and shaved the R-value — on a panel that looks identical on the outside.

A supplier who cuts density from 42 to 35 saves real money per square metre. On a big order that’s a fat margin, and you’d never know from the quote or the sample.

The lie in the sample

Here’s the trick that catches people: the sample panel is made properly, at full density. The container isn’t. A 300mm hand sample proves nothing about the batch that ships three weeks later. This is why a generic product certificate — the glossy one every supplier emails — is worthless for density. It certifies the product line, not your batch.

What actually protects you is a batch-specific third-party test. An SGS or Intertek report pulled from your production run, with the batch number matching your order. Ask for it before the balance payment. A supplier who’s telling the truth hands it over. One who stalls is telling you something. The cheap way to spot-check it yourself

You don’t need a lab. Cut a clean 100mm × 100mm × full-thickness block from a delivered panel, weigh it in grams, and do the arithmetic: for a 75mm panel that block is 0.00075 m³, so a 42 kg/m³ core should weigh about 31.5 g of foam (subtract the two aluminum faces first — weigh those separately). If it comes in at 25 g, your foam is nearer 33 kg/m³ and you’ve been shorted. It’s crude, but it’s caught more than one bad container for our own customers.
